Auto welding — the global landscape
Rail welding is being industrialised. Mobile flash-butt machines now produce a finished weld in about three minutes with computer-controlled upset, integrated deburring and a per-weld data sheet. This review traces where that capability came from — an overwhelmingly Ukrainian lineage — who sells it today, what China is building, and what it all implies for independent measurement.
Continuous flash-butt rail welding is a Ukrainian invention the rest of the world productised
Any honest survey of automatic rail welding has to start in Kakhovka and Kyiv. There is no parallel Western invention story — there is a Ukrainian one, and a set of Western productisations of it.
Research digest · Aug 2026The Kakhovka Plant of Electric Welding Equipment built the K-series, the most widely deployed family of rail flash-butt welding machines in the world outside the Anglosphere. Pre-war the company reported supplying roughly 80 countries.

The war — stated plainly
Kakhovka was occupied on 24 February 2022, the first day of the full-scale invasion. The plant was reported damaged by mortar fire on 24 December 2022. The company's own news feed stops in December 2020, and the current operating status — whether the business has relocated, been reconstituted elsewhere, or ceased — is UNVERIFIED.
The design lineage nonetheless survives in Western distribution: Geismar sells the K1000 stationary welder in its own catalogue. When a European contractor buys a stationary rail welder, there is a reasonable chance they are buying a Kakhovka design.
The invention lineage behind continuous flash-butt rail welding runs through the Paton Institute. Borys Paton, its long-time director and a pioneer of the flash-butt process, died in August 2020. The institute remains active — it participates in Horizon Europe programmes, and its listed partners include Progress Rail, Kiway, Sculfort, Yardway and Ukrainian Railways (UZ).
The practical consequence is that the intellectual property behind the process has been licensed and re-licensed westward for decades. Holland LP in the United States historically licensed Paton technology; the Kakhovka machines are the industrial expression of the same research programme.
Four companies define the commercial market outside China
Two flash-butt specialists, one diversified rail-technology group, and the thermite incumbent that still does most of the world's welds.
- Holland LPUnited States · est. 1935. Operator of the world's largest mobile flash-butt welding fleet. Its technology stack includes Intelliweld® computer weld control, HAMR® mobile rail repair, Gauge Corner Restoration, and a Hybrid Welding process that took a 2026 Progressive Railroading Reader's Choice award. Historically a licensee of Paton technology. Holland also sells Argus track measurement — which makes it the clearest existing example of one organisation owning both the weld and its measurement. That vertical integration is exactly the structure an independent measurement vendor has to reason about.
- Geismar Rail Industry Technologies & ServicesFrance · rebranded May 2025. The Flash Wizard is a road-rail flash-butt welding truck — the whole plant on a single highway-capable vehicle. It debuted as the container-based "Flash Titan" concept at IAF Münster in May 2022. Welding heads come in three power levels: Flash 600, 1000 and 1200. Roughly a three-minute weld cycle including deburring; compliant with EN 14587-2; 90 km/h on road and 30 km/h on rail, so it drives to site rather than being railed there; claims welds around 30% stronger than thermite; eight trucks operating across Mozambique, Ireland, Tanzania, Mauritania and Algeria; production consolidated at Colmar since July 2025. Geismar also distributes the KZESO K1000 stationary welder, which is how the Ukrainian design reaches European buyers.
- VosslohGermany · 20+ years mobile flash-butt. Mobile flash-butt welding across four continents for more than two decades, with a guaranteed throughput of at least four welds per hour and a claimed bending-strength advantage of roughly +500 kN over thermite on 60E1 rail. The most telling detail is regulatory: Vossloh's processor control is precise enough that German rules waive ultrasonic testing of its flash-butt welds — a regulator accepting process data in place of an independent test, and the single most important precedent on this page. References: Follobanen tunnel, Norway — 694 welds in five weeks (2021); H2 Green Steel, Sweden — 1,400 welds (June 2025); Malmö–Stockholm — 320 welds in ten days; semi-stationary plant handling rails up to 400 m, and on the Utrecht tram project 850+ welds with a record of 60 welds in nine hours. Vossloh retains thermite (SKV) for turnouts and final closure welds — no one has fully displaced thermite. In August 2026 it acquired LiDAR and AI firm Cordel.
- Goldschmidt — thermiteGermany · the volume process. Hans Goldschmidt developed the aluminothermic process in the mid-1890s. The first rail weld was made in Essen in 1899; the first United States track weld followed in 1904. Modern practice is a roughly 45–60 minute cycle per weld with a 25 mm gap and a self-tapping crucible. Thermite remains the volume process worldwide, and it is where the automation story is weakest: current practice is manual to semi-automated, and no fully automated thermite system was found in this research pass. That matters because thermite is what gets used in the awkward places — turnouts, closures, repairs — which is also where geometry problems concentrate.
- SchlatterSwitzerland. Builds aMS mobile and GAAS stationary flash-butt machines, and Network Rail's welding trains are widely reported to be Schlatter-equipped. UNVERIFIED — the company's site (TLS broken) was unreachable during this research session, so the specification detail here is second-hand and should be checked before being relied on.
Automation arrives through cost, not through a technological leap
Two distinct movements: rail-specific flash-butt plant sold into export markets, and a very large general welding-robotics industry that is beginning to look at infrastructure.

- Roughly 295,000 welding robots installed, a slice worth about US$3.9 bn inside a welding-robot market of around US$10.5 bn.
- Vendors: Kaierda (Yaskawa-backed), Estun, FAIRINO (collaborative robots with 3D vision and laser seam tracking), RobotMeta, EVST.
- Laser seam tracking and 3D vision are already standard in this segment — the sensing stack for automated welding is commoditised, even if rail-specific application is not.
Reading the wave correctly
The rail-specific Chinese machines are not obviously better than European plant, and several of the export claims are trade-press assertions rather than verified deployments. The significant fact is price and volume: a US$295k flash-butt welder changes which contractors can own one, and a domestic robotics industry of that size makes the sensing and control components cheap.
The weld is ground, and the track is measured
Both adjacent industries are further along the automation and data curve than welding is — and both show where measurement value accumulates.
- SpenoSwitzerland · Geneva. Around 700 staff serving 230 customers. More than 300 machines built since 1975, with an operating fleet of roughly thirty. 50,000 km of track ground per year, 10,000 switches, and about 160,000 grinding stones consumed annually. Commercial positioning built on a preventive-maintenance argument: roughly €1 of preventive grinding returns €3. Speno matters here as a template — it sells a maintenance outcome backed by measurement, on a recurring basis, at industrial scale, which is the shape a weld-quality service would take.
- Where measurement is consolidatingVossloh's acquisition of Cordel in August 2026 is the signal worth watching: a welding and rail services group buying a LiDAR and AI company. That is track-condition data being pulled inside the same corporate boundary as the maintenance work — the opposite of independent verification. The structural point: whoever consolidates inspection data ends up defining what "acceptable" means. If that is also the party doing the work, the assurance value of the data drops.

Where all of this actually touches ground
Through contractors, through mine networks, and through a geopolitical filter that applies unevenly.
- John Holland — over 4,100 plant assets including its own flash-butt welding fleet.
- Holland LP / HRSA — active in the Australian market.
- Swietelsky — Hunter Valley operations.
- IGES LR1200 BS — hybrid supercapacitor rail plant, the clearest local step toward automation.
- ARTC panels and RIW competency 44442 govern who is allowed to weld.
An A$1.37 bn programme covering 1,700 km of Pilbara network with around 200 locomotives and up to 50 driverless trains — described as the world's largest robot. BHP and Fortescue run their own Pilbara fleets.
Private heavy-haul networks are the fastest-moving automation buyers in Australian rail: they own the track, set their own standards, and have already accepted autonomous operation. They are also where weld quality is most punishing, because axle loads are extreme and the track is remote.

- The pressure lands on rolling stock and signalling. Welding plant is the side door — it arrives through contractors and private mine networks, where procurement scrutiny is lighter and the buyer is not a government.
Automation industrialises the need for independent verification
The thesis this whole page exists to support.
- Automation industrialises the need for verification. A manual weld is verified by the welder's judgement and a supervisor's spot check. A machine weld is produced at four to twenty per hour by a process no human observed. Volume alone forces verification to become systematic rather than occasional.
- The machine cannot certify itself. When the welder is a machine, the independent measurement device becomes the only human-trusted artefact in the chain. Vossloh's regulatory waiver shows how far process data can go — and precisely why an independent geometry check retains value when the process data is the vendor's own.
- The data already exists — unaggregated. KZESO's Weldreg-2 produces a per-weld datasheet. Vossloh logs processor control data. The machines already generate weld records. What does not exist is independent geometry QA, aggregated across machines, contractors and networks.
The position, stated once
"Automated welding, independently verified." Every actor on this page is moving toward machines that weld faster and log more about themselves. None of them is building the neutral layer that measures the result and holds the record on behalf of the asset owner rather than the contractor.
